Jeff,
What error message are you getting with your problem system?

My situation here is that the master inverter (starts and stops gen) on this
PP(2)SW4048 system shuts off immediately after a charge cycle is completed
the inverter goes to float and the gen shuts down. The error message is
"Relay Failure". Which Xantrex says is a software problem with Rev 4.2

This may not be a software problem.  What is the RPM of your generator?  We
installed the exact same off grid system and had no problems for four years
using the 1800 RPM version of the Kohler 8.5 generator.  Then the generator
gave out and the owner replaced it on his own with the same 8.5 size model
but having the 3600 RPM engine.

The shut down problems started immediately after that.  It appears the
higher speed engine has less low end torque, and cannot adjust its speed to
meet the fast load changes from the inverter, causing "error" messages and
shutdown.  It has been a real problem trying to do an equalize charge after
the generator change out.  We have tried to re-program setpoints on the
inverter to show less generator capacity, but the problem is still around.
